London Power Tunnels Phase 1: A Collaborative Success

Timeline and Investment: The first phase of the London Power Tunnels project began in February 2011 and concluded in 2018. This £1 billion program involved constructing 32 kilometres of tunnels stretching from Hackney in the east to Willesden in the west, and from Kensal Green to Wimbledon in the south, along with the addition of two new substations in North London.
Cable Installation: Within these tunnels, 192 kilometres of 400kV cable and 30 kilometres of 132kV cable were installed. These cables were secured and protected against short circuits using Ellis Centaur Cable Cleats and Centaur Intermediate Straps.
Community Involvement: The project was highly collaborative, involving local communities and schools, and now supplies 20% of London’s power.

London Power Tunnels Phase 2 (LPT2): Extending the Legacy

Project Scope: Initiated in Spring 2020 and expected to be fully operational by 2027, LPT2 involves constructing 32.5 kilometres of 3-meter diameter tunnels deep beneath the road network between Wimbledon and Crayford. These tunnels will carry high-voltage electricity cables to enhance the city's power supply infrastructure.
Cable Installation: Taihan Cable & Solution is tasked with the design, delivery, connection construction, and testing of a 400kV cable system, once again utilizing Ellis Centaur Cable Cleats and Centaur Intermediate Straps to secure the cables.

Ellis Patents has expanded its cable support portfolio with the launch of the new Hercules Heavy Duty Cable Hanger. The new heavy-duty hanger will be unveiled at Data Centre World Frankfurt, designed to meet the growing demands of modern high-capacity cable infrastructure.

Available in a wide range of sizes from 6” to 25”, Hercules has been designed to give installers greater flexibility across a variety of cable diameters and installation requirements. “We need a voice for SMEs”: ‘Ellis Patents MD Joins Backing Britain Pledge

Backing Britain is back. Made in Group is urging the UK government to debate and act upon: addressing concerns related to safeguarding manufacturing capacity, addressing concerns related to ownership of British businesses and appointing a Minister for manufacturing.

Ahead of the UK general election, set to take place across Britain on 4th July 2024, The Backing Britain campaign seeks to enhance supply chain competence within government, ultimately driving national prosperity and security through a robust industrial sector. UK Industry leaders are taking action now by signing the pledge, including Danny MacFarlane - MD of Ellis Patents. He Said: “We need a voice for SMES”.

With a new government taking centre stage in the coming weeks, Made in Group, Including Made in the Midlands and Made in Yorkshire, is taking action. The Backing Britain pledge encourages manufacturers to sign an open letter that will be sent to every MP. On 5th December 2024 during Made’s annual Westminster trip the manifesto by manufacturers and the signed pledges will be presented to the government. To make a lasting impact, the organisation is encouraging every UK industry leader and professional to sign the pledge. With 100K signatures, the manifesto will be discussed in parliament and closer to taking real action on the matter.

Danny MacFarlane has worked for the UK manufacturing industry for over 30 years. With an engineering background and in-depth knowledge of the sector he is now Managing Director of leading cable cleat manufacturer - Ellis Patents. Danny believes the UK manufacturing sector at this moment is strong and buoyant but hasn't come without its challenges.

Low cost manufacturing has become increasingly more available on a global scale, for the UK to stay competitive innovation via automation and technology has become vital. “Companies that have thrived and done well are investing in automation and technology. There’s a lot of cost pressure, whether it be from competitors or geopolitical issues, it's important we keep doing something that is different”, Danny continued.

Oxford Economics true impact report suggests manufacturing makes up for 23% of the overall UK GDP, an astonishing £518 billion (2022). Uncertainty in manufacturing, such as restrictions brought on by the 2020 pandemic, is the reason why Danny has signed the pledge to lobby the government. “UK manufacturing is the backbone of this country. We need strong leadership, strong direction and somebody who can be a voice for SMEs especially in uncertain times.” Danny commented.

The UK government has announced their strategy and goals for a net-zero country by 2050, however Danny believes that there isn't enough support from them to help manufacturers achieve the target. Many businesses, like Ellis Patents, have installed solar panels and carried out their own sustainability initiatives which has made a significant impact, but Danny thinks without additional support the goals are unrealistic. He said: “We need to be realistic and offer support to industry to work towards net-zero - building an environment that can help us invest.”

Although the identity of the customer remains confidential, the visit formed a critical part of the due diligence process ahead of a potential major contract - and the results speak volumes about the quality and consistency of our work.

Our team was commended for the exceptionally high standards maintained throughout our facility. The audit report highlighted our immaculately clean and well-maintained site, describing it as a standout feature that reflected our attention to detail and operational discipline.

Health, Safety and Environmental (HSE) arrangements also drew high praise. The auditors noted that our site featured clear and comprehensive signage, alongside readily accessible information such as first aider details and emergency procedures. They described our HSE approach as "fantastic," with best practices clearly embedded throughout the organisation.

Our robust approach to quality and process management was further recognised with commendations for perfect traceability using our systems. This level of control and visibility is key to ensuring customer confidence, particularly for large-scale projects where accountability and precision are essential.

The auditors were also impressed with the breadth of capability available across our full range of cable cleats, affirming Ellis’s ability to meet diverse and complex customer needs.

Equally, our commitment to skills development was recognised, with training records and our training tracker both described as “excellent.” This demonstrates our ongoing investment in ensuring the Ellis team remains highly skilled, safe, and informed.

One particular area that caught the auditors' attention was our in-house mould shop and test laboratory - facilities they noted they had not seen at other suppliers. These in-house capabilities offer a clear advantage, enabling Ellis to develop, test and manufacture products rapidly while maintaining the highest quality standards.

ELLIS' ENGINEERING COLLABORATION DELIVERS INNOVATIVE CABLE MANAGEMENT SYSTEM FOR LONDON UNDERGROUND

Ellis Patents has partnered with two other UK engineering specialists: Anchor Systems (International) Ltd, and Arbourtech Services Ltd, to successfully deliver a modern, efficient cable management solution for a critical section of the London Underground network.

The project, part of Transport for London’s (TfL) Piccadilly Line Upgrade, focused on replacing the aging cable infrastructure at Cockfosters Depot with a fast-to-install, low-disruption system that meets stringent rail industry safety and durability standards. The result was a technically advanced, concrete-free Cable Route Management System (CRMS) – a direct outcome of close collaboration between three UK innovators.

Engineering the Solution

At the core of the CRMS is Ellis Patents’ Pegasus® Composite Cable Hanger System – a modular, lightweight solution made from high-strength glass-reinforced nylon. Developed and manufactured at the company’s headquarters in North Yorkshire, Pegasus® is built to withstand aggressive environments while allowing flexibility in cable configuration. It reflects Ellis’ long-standing reputation for engineering excellence and innovation in cable cleat and hanger design for infrastructure and industrial applications.

To deliver a complete system suitable for ground-mounted cable runs, Ellis partnered with two other UK experts:

Anchor Systems (International) Ltd, based in West Sussex, supplied its patented domed Anchor Screws. These ground anchors eliminate the need for concrete, enabling posts to be installed in just 4 to 8 minutes depending on conditions. The system provides immediate load-bearing capability and dramatically reduces installation time and environmental disruption. Anchor Systems has extensive experience in engineered anchoring solutions across civil engineering, utilities, and rail sectors.
Arbourtech Services Ltd, a Midlands-based specialist installer, was responsible for the on-site delivery and integration of the system, including the supply and installation of GRP support posts designed to interface with both the Anchor Screws and the Pegasus® hangers. Arbourtech brought huge practical experience in delivering cable route infrastructure projects and played a vital role in ensuring the seamless, rapid deployment of the full system.

Precision Installation, Minimal Disruption

The system was successfully installed over a 500-metre stretch at Cockfosters Depot. By eliminating concrete and leveraging pre-manufactured components, the team achieved rapid deployment while ensuring the structural and functional performance demanded by the rail environment.

The CRMS proved to be not only faster and cleaner to install but also more adaptable to ground conditions and long-term asset resilience. The modular hanger design supports various cable sizes and types, while the combined durability of glass-reinforced nylon, and GRP materials ensures longevity with low maintenance.

A Model for Future Rail and Infrastructure Projects

This collaboration showcases the strength of UK engineering when innovation, practical expertise, and specialist technologies are combined. Each company brought a distinct capability to the project – advanced polymer engineering, precision anchoring, and expert on-site delivery – to create a custom-built, future-proofed solution for one of the world’s most demanding urban rail systems.

With proven results and installation efficiencies, the Cockfosters Depot project sets a new precedent for infrastructure upgrades in the transport and utility sectors.

HOW ELLIS PATENTS SUPPORTS YORK MINSTER’S SUSTAINABILITY GOALS

You might not immediately see the connection between Ellis Patents, an engineering company based in Rillington, North Yorkshire, and York Minster, one of the world’s most iconic ecclesiastical landmarks. However, their paths have crossed numerous times over the years.

This began when Ellis’s Chairman, Richard Shaw, became a trustee and later the Chairman of the York Minster Fund. Naturally, Ellis has supported various campaigns since, including York Minster’s Christmas Tree Festival, where Ellis employees enthusiastically come together annually to decorate the Ellis-sponsored tree displayed throughout Advent.

Another significant connection emerged recently when York Minster’s stonemasons and stained-glass conservators from York Glaziers Trust visited Ellis’s factory in Rillington. This knowledge exchange allowed both teams to share expertise. Ellis demonstrated its experience in 3D CAD, CNC machining, 3D printing, robotics, weather testing, and database control, which contribute to its global success. In return, the Minster team showcased how they integrate 3D scanning and exoskeleton technology into their ancient craft.

Ellis engineers later visited the Heritage Quad at York Minster to see how sustainable practices and modern technology are being blended with ancient crafts offering insights into how the Minster was originally built. These interactions have enriched both organisations.

This long-standing relationship recently led to a collaboration on a project managed by Associated Clean Technologies (ACT), involving the installation of 184 solar panels on the South Quire roof as part of York Minster’s Neighbourhood Plan. The panels are expected to generate 70,000 kWh of energy annually, meeting a third of the Minster’s electricity needs.

Ellis's cable cleats were crucial for this project, securely containing electrical cables and protecting them from potential short circuits, thus ensuring the system's safety and efficiency.

While this project may not be among some of the larger ones Ellis usually supply, such as the London Power Tunnels LPT2 project, it is equally important. Supporting York Minster's green initiatives aligns with Ellis's environmental goals and highlights the versatility and reliability of Ellis’s products.

At Ellis Patents, we design and manufacture cable cleats/cable clamps that safely secure power cables around the world, protecting people and infrastructure in the most demanding environments. But what really defines us is our tenacity. Ellis have been competing on a global scale for more than 30 years, we’re trusted to compete with some of the largest multi-national companies in the energy sector and win.

This October, we’ll be exhibiting at the Made in Yorkshire Expo on Thursday 16th October 2025 at the Accu Stadium, Huddersfield.

As part of Made in Yorkshire’s Exhibitor Spotlight series, a member of the MIY team recently caught up with us to explore what drives us, our recent milestones, and what’s next for Ellis Patents.

1. In one sentence – what does Ellis Patents do best?

We design and manufacture world-leading cable cleats that protect people and infrastructure, combining safety, integrity, and innovation with the tenacity to succeed in even the toughest environments.

2. What’s the driving mission or purpose behind Ellis Patents right now?

The global demand for energy is growing at an extraordinary pace. From data centres to renewable projects, the pressure on the grid is unprecedented.

Our mission is to remain a leader and innovator in this space. That means ensuring our products continue to be trusted worldwide, scaling up to meet demand, and staying true to our core values of honesty, integrity, and quality. We’re determined to keep Ellis at the heart of the world’s energy future.

3. What’s been the biggest milestone in the past 12 months?

The last year has been the most successful in our history, with 27% business growth achieved in our latest financial year.

This success has been underpinned by investment in our people and infrastructure, ensuring we can scale sustainably while maintaining the standards we’re known for. Our systems and processes are evolving to reflect this phenomenal growth.

4. Any exciting developments on the horizon?

We’re continuing to invest in infrastructure and systems so that we can scale effectively and remain ahead of demand.

We’ve also strengthened our team to focus on key geographical areas, where energy projects are booming. Having dedicated resources there means we can properly support this market and build on the early progress we’re already seeing.

Meanwhile, we remain committed to innovation. Developing new products to meet emerging needs and educating new markets about the importance of cable cleats will always be part of what we do.

5. Something surprising or little-known about us...

At Ellis, success is shared by everyone. Thanks to a generous gesture from our former chairman, Chris Calvert, we operate an employee benefit trust that ensures all employees feel the benefit of our achievements.

Chris’s story is woven into Ellis’ DNA. Having bought the business in 1987, he transformed a small local manufacturer into a global engineering company, exporting to more than 40 countries. His decision to gift his shares into the employee benefit scheme on retirement means his legacy isn’t just in the growth of Ellis, but in the way every member of the team is valued and rewarded for their contribution.

It’s just one example of how our culture is built on looking after people as much as performance. From profit share to our famously generous Christmas “raffle” (where everyone’s a winner), Ellis is a place where success is celebrated together.

Ellis Patents is proud to celebrate National Manufacturing Day by highlighting the remarkable journey of Design Engineer, Adam Sweeting. From a childhood fascination with video games to becoming a key member of the engineering team, Adam's story reflects passion, perseverance, and the entrepreneurial spirit that drives the future of British manufacturing.

Adam’s love for engineering began at just 13 when he saved up £500 from his paper route to buy a 3D printer and start building things—an ambitious step that would later shape his career. Today, as a qualified Design Engineer at Ellis Patents, Adam plays an integral role in designing innovative solutions that impact cable management throughout the energy sector, worldwide.

Starting as an Apprentice Mechanical Engineer in 2020, Adam quickly made his mark with his creativity, passion for CAD design, and problem-solving mindset. Now a full-fledged member of our engineering team, Adam contributes to a variety of projects, from designing robotic parts for our factory to exploring new product innovations.

Adam’s story is a powerful reminder that the future of manufacturing lies in encouraging and developing young talent, like him, who bring fresh perspectives and innovative ideas to the table.
